The system splits functionality across two physical units: the CS5G, a 17-inch color touch-screen industrial PC serving as the operator interface for configuration, recipe management, and statistical visualization; and the CS1000, a 19-inch rack-mountable dedicated controller executing real-time PI feedback algorithms. This split architecture ensures that the deterministic control loop — reading diameter from laser gauges at 600 scans per second and adjusting extruder or capstan drive voltage — operates independently of the HMI's operating system, unaffected by screen redraws or user interactions.

When is the dual-channel CS1000-T configuration necessary?

Single-channel control (CS1000-S) suffices for standard single-layer insulation extrusion where one PI feedback loop adjusts either the extruder screw speed or the capstan haul-off speed to maintain the target outer diameter. Dual-channel control (CS1000-T) addresses tandem and double-extrusion lines producing multi-layer insulated conductors — such as THWN/THHN building wire with a nylon jacket extruded over PVC insulation. In these lines, two extruders apply different materials in sequence through a shared crosshead die. The CS1000-T runs two independent PI loops, each controlling one extruder based on diameter measurements from separate DG gauge positions (before and after the second extruder). It supports up to six DG laser scanning gauges — the additional measurement points enabling intermediate diameter verification between extrusion stages.

The graphical histogram display, coupled with Fast Fourier Transform (FFT) analysis that identifies periodic diameter variations and their root-cause frequencies (e.g., screw speed harmonics, capstan belt irregularities, pay-off tension oscillations), gives process engineers the diagnostic tools to systematically narrow the diameter distribution rather than simply reacting to out-of-tolerance alarms.
