The Signal Group analog temperature controller, available in Model 530 and Model 540 configurations, is the dedicated thermal regulation unit for Signal's Trace heated sample lines. These systems are purpose-built for continuous emissions monitoring, engine test cell gas analysis, and industrial stack sampling—any application where a hot, wet gas sample must be transported from a probe to an analyzer without losing soluble or condensable fractions such as hydrocarbons, NO₂, or water-soluble volatile organic compounds (VOCs). The controller works in tandem with an isolating transformer wound specifically for each line length and diameter, delivering precise current to a braided stainless steel heating element that wraps the entire PTFE inner core. This braided construction—as opposed to a parallel trace cable—eliminates cold spots by ensuring uniform thermal contact around the full circumference and along the full length of the sample transport tube.

Why Braided Heating Matters

  • 360° Heat Distribution: The braided stainless steel wire completely surrounds the inner PTFE tube, providing uniform heating around the entire circumference of the sample path. A parallel trace cable, by contrast, heats only one side of the line, creating a thermal gradient across the tube cross-section where condensable gases can preferentially condense on the cooler side.
  • No Cold Spots at Connectors: Because the braid is continuous and the insulation (silicone sponge) fully encases both the braid and the PTFE core, there are no unheated gaps at fittings, unions, or bends. The entire sample transport path—from probe connection to analyzer inlet—is maintained at a constant, uniform temperature.
  • Thermally Insulated Outer Surface: Despite internal temperatures up to 200 °C, the silicone sponge insulation and reinforced PVC outer jacket keep the external surface relatively cool and safe to handle without protective gloves. This also minimizes heat loss to the ambient environment, reducing energy consumption and improving temperature stability.

Model 530 vs. Model 540 — Which One Do You Need?

  • Model 530 (System Integrator Version): A solid-state temperature controller designed to drive the primary side of the line's isolating transformer. Features special circuit techniques to dramatically reduce the high inrush current normally associated with transformer loads during power-on, preventing nuisance tripping of circuit breakers. Delivers a clean AC waveform with minimized DC component to protect the transformer from core saturation. An optional alarm module provides two sets of changeover contacts that activate when line temperature falls below 150 °C (indicating under-heating and possible condensation risk) or rises above 200 °C (indicating a potential over-temperature condition). An external solid-state relay output is available for loads exceeding the standard rating. Ideal for integration into CEMS cabinets and analyzer rack systems where the transformer is separately housed.
  • Model 540 (Portable Version): Combines the analog temperature controller and the isolating transformer in a single portable carrying case. Designed for laboratory use, field service, and applications where the heated line must be deployed quickly without installing a permanent control cabinet. Simply connect the heated line, plug into mains power, and set the desired temperature. The portable form factor makes it particularly suited for temporary test campaigns, mobile emissions measurement laboratories (MEML), and stack testing contractors who move equipment between facilities.

Heated Line Construction & Configuration Options

  • Inner Core: Standard PTFE inner tube for broad chemical compatibility. Replaceable inner PTFE liners are available for applications where the sample path must be regularly renewed, such as high-particulate diesel exhaust sampling.
  • Calibration Lines: Up to two additional internal ¼″ PTFE tubes can be integrated into the same heated line bundle for delivering span and zero calibration gases directly to the probe tip without a separate heated umbilical.
  • Line Sizes & Lengths: Available in 1/8″, 1/4″, 3/8″, and 1/2″ diameters (and metric equivalents 3 mm, 6 mm, 10 mm, 13 mm), with standard lengths from 1 m to 50 m. Daisy-chain configurations can extend beyond 50 m for large test cells where the analyzer rack is located in a separate control room.
  • Specialty Configurations: Anti-static versions for particulate measurement (prevents electrostatic particle deposition on the tube wall), Y-shaped and T-shaped configurations for multi-point sampling, removable inner tubes for cleaning, and multi-temperature measurement versions with additional embedded thermocouples for temperature profiling along the line length.
  • Field Repairable: The heated line is designed to be repaired in the field. If the outer jacket is damaged or the heating braid develops a fault, the affected section can be cut out and the line re-terminated using standard tools and Signal repair kits—no factory return is required. For emissions testing teams operating on tight schedules, this means hours of downtime saved.

Safety & Electrical Isolation

  • Mains Isolation: The heating braid is electrically isolated from the mains supply via the isolating transformer, which is custom-wound for each specific line length and diameter. This ensures that the correct voltage and current are delivered to achieve the target temperature without over- or under-powering the heating element.
  • Sensor Isolation: The Type K thermocouple sensing element is in thermal contact with the heating braid but electrically isolated from it. This prevents any possibility of mains voltage appearing at the thermocouple leads or the connected controller input.
  • Thermal Protection: The combination of the controller's alarm outputs (under-temperature and over-temperature) and the inherent temperature-limiting of the isolation transformer design provides two independent layers of overheat protection.
