The Allen-Bradley ControlLogix 5590 is the latest-generation controller in the ControlLogix platform, replacing the 5580 series at the top of Rockwell Automation's PAC portfolio. It is designed for applications that push the limits of a single controller: high-axis-count motion systems, plant-wide process control with PlantPAx, lines with hundreds of EtherNet/IP nodes, and architectures that require integrated safety, cybersecurity, and cloud connectivity in one CPU. The re-architected control engine delivers sub-millisecond scan times while managing 32 concurrent tasks — each capable of running up to 1,000 programs in continuous, periodic, or event-triggered modes.

How does the 5590 differ from the 5580?

The 5590 brings three categories of advancement over the 5580. Performance: user memory has scaled to 80 MB and motion axis capacity to 512 — roughly doubling the 5580's ceiling. Connectivity: OPC UA PubSub is natively supported alongside EtherNet/IP, enabling direct data publication to MES, SCADA, and cloud platforms without protocol translation middleware. Cybersecurity: the 5590 is certified to IEC 62443-4-2 with secure boot, digitally signed firmware, controller-based change detection, and role-based access control — CIP Security provides both integrity and confidentiality on EtherNet/IP traffic. Programs written for the 5570 and 5580 import directly into the 5590, preserving the installed base investment.

What safety and redundancy options are available?

All 5590 variants carry integrated SIL 2/PLd safety with 12 MB of dedicated safety memory. Adding a safety partner module elevates the architecture to SIL 3/PLe. Three environmental variants address different deployment conditions: the Standard controller (0–60 °C, IP20) for control-room and cabinet installation; the XT variant (−25 to +70 °C) with conformal coating for corrosive atmospheres and outdoor enclosures; and the Process (P) variant, preloaded with PlantPAx process instructions for continuous and batch process applications. Full controller redundancy is supported, though enabling it disables the safety partner, integrated motion, DeviceNet, and ControlNet — a trade-off documented in the redundancy configuration guide.

What software tools apply?

The 5590 programs in Studio 5000 Logix Designer v38 or later, supporting relay ladder, structured text, function block diagram, and sequential function chart. FactoryTalk Design Studio v2.03+ adds cloud-based collaborative engineering, and FactoryTalk Logix Echo enables controller emulation for pre-deployment testing without physical hardware. For visualization, FactoryTalk Optix provides modern HMI capabilities with native OPC UA connectivity, bypassing the traditional middleware layer.
